Descriptive and analytical study highlights the effectiveness of lean manufacturing in reducing waste and costs.
The present study titled “A Study of Waste Reduction Techniques in Manufacturing using Toyota Production System (TPS)” focuses on analyzing the role of lean manufacturing techniques in improving manufacturing efficiency and reducing production costs. In today’s competitive industrial environment, manufacturing organizations face challenges such as excessive waste, production delays, high operational costs, and inefficient resource utilization. The Toyota Production System provides effective waste reduction techniques such as Just-in-Time (JIT), Kaizen, 5S, Kanban, and process optimization to improve operational performance. The study is descriptive and analytical in nature and is based on primary and secondary data. Primary data was collected from 50 respondents, including production managers, supervisors, and shop-floor workers from selected manufacturing industries in Baramati and Pune district through structured questionnaires and personal interviews. Statistical tools such as percentage analysis, mean analysis, and Chi-square tests were used for data interpretation. The findings of the study reveal that TPS techniques significantly contribute to waste reduction, process efficiency, and production cost reduction. Process optimization and supplier coordination were identified as important factors influencing manufacturing performance. However, challenges such as supplier delays, lack of training, resistance to change, and partial implementation affect the successful adoption of TPS practices. The study concludes that effective implementation of TPS techniques helps organizations improve productivity, reduce waste, and enhance operational efficiency. It also suggests that organizations should focus on employee training, continuous improvement, and full implementation of lean manufacturing practices for better results.
