Shows improved operational performance in petrochemical plants during transient operations, highlighting essential frameworks for quality management.
The petrochemical industry experiences significant operational and quality challenges during transient plant phases such as startups, shutdowns, and product grade transitions. These non-steady-state conditions often result in increased process variability, off-spec production, energy losses, operational inefficiencies, and environmental impacts. This study proposes a structured Lean Six Sigma (LSS) framework to improve quality stability and operational performance during transient operations in petrochemical plants. The research adopts an adapted DMAIC (Define–Measure–Analyze–Improve–Control) methodology integrated with statistical process control, real-time analytics, Lean operational tools, and predictive monitoring systems. Key techniques such as Value Stream Mapping (VSM), SMED, Dynamic Statistical Process Control (DSPC), Poka-Yoke systems, and “Golden Run” standardization were applied to minimize transition variability and improve process consistency. The findings demonstrated significant improvements in operational performance, including a 25% reduction in transition time, a 36.6% decrease in off-spec production, and a 75% reduction in flaring events. Additionally, process variability was substantially reduced, and process capability levels improved during transient operations. The study highlights that operationalizing Lean Six Sigma transforms transient phases from reactive problem areas into controlled and sustainable operational events. The proposed framework contributes to enhanced operational excellence, environmental sustainability, process reliability, and long-term profitability in modern petrochemical manufacturing systems.
